Guidewire Fracture — MP35N Fatigue Life Optimization
A medical device manufacturer reported MP35N cardiovascular guidewire fractures during clinical use, occurring at the distal tip after repeated flexural cycling through tortuous vasculature.
The wire drawing process introduced surface micro-defects (<5 um depth) that served as fatigue crack initiation sites. The as-drawn MP35N wire had surface roughness Ra 0.4 um vs the required Ra <0.2 um. Cyclic bending at >10^6 cycles nucleated cracks from these defects.
RAS Alloy implemented electro-polishing after the final drawing pass to achieve Ra <0.15 um surface finish. Combined with 100% eddy-current surface inspection at 0.1 mm defect detection threshold, the fatigue life at 10^7 cycles improved from 450 MPa to >620 MPa stress amplitude.
